Q: The title says "new pro". what would be different with respect to the "old" pro kit?

New pro must mean doesn't work. I bought this for an emergency, that happened about 2 months after my purchase. It is close to impossible to plug a motorcycle tire with this, maybe a bicycle tire. The small size make it great for storage but a motorcycle tire is so stiff and strong this was useless. Find a t handle plug kit at an auto parts store and figure out how to carry it.

Q: How to refill this tire refill plug into applicator tool ? It is very difficult and almost impossible to refill without damaging the plug.

Its easy to reload a new plug into the applicator tool; simply do the following. Place the rubber part of the new plug between two fingers and roll it gently along its black rubber length. This slims its diameter and then it simply slides into the metal applicator tool. Very easy to do.

Q: is there a shelf life to the kit?

I really don't think so. I have had my kit for two years and the plugs seem the same as when new.

Q: Will this work if the puncture is in the side of the tire?

I do not know of any plug that will work for a puncture in the side of a tire.
